低剛性エラストマーの被削性は,工具前方の過度な弾性変形により極めて悪い.そこで,工具と接触する切りくず表面に微細な切れ目を入れ弾性エネルギの蓄積を制御することで,工具前方の過度な弾性変形を抑制し被削性を向上させることを検討する.本報告では,刃付の厚さ0.1mmの薄板を多数積層させた工具を作成し,ショアA硬度50のウレタンゴムを被削材とし,切削速度100m/minでの被削性について検討した結果について報告する.

<jats:p>Knowing temperatures at the tool-chip interface is extremely important to optimize the machining condition and to improve the machining performance, furthermore to design high performance materials. In order to grasp the temperature distribution at the tool-chip interface, this study has devised an indexable insert with seven pairs of built-in micro Cu/Ni thermocouples on the rake face near the cutting edge. This paper shows the performance of the indexable insert with built-in micro thermocouples developed. The thickness of each element of the micro thermocouple is approximately 15 μm. The result of unsteady heat conduction analysis employing FEM shows that the temperature difference by installing the micro thermocouples is less than 10 K or 1.2 %. The temperature measurement experiments by cutting of aluminum alloy were carried out by changing the cutting speed. The results provided the evidence that the temperature distribution at the tool-chip interface can be grasped with the indexable insert with built-in micro thermocouples developed.</jats:p>

工具―切りくず接触界面の摩擦特性の温度による影響を,鉛を被削材とした高速,超高速切削試験により吟味した.工具表面の温度分布は,工具先端に創生した3対のマイクロ熱電対により計測した.その結果,高速,超高速切削領域では,刃先の圧壊力の影響を除いた切削力から算出した工具すくい面の摩擦角は,慣性力が顕在化する高速―超高速切削領域で上昇し続けるが,界面での溶融薄層の出現により上昇率が変化することが分かった.

工具表面の微細な平行溝群による低剛性ウレタンゴムの被削性改善効果を吟味した.検討した切削条件は,室温で切削速度5 m/s付近である.微細溝群は,すくい面の他,逃げ面にも,溝幅や間隔を変え,刃先に平行あるいは垂直な方向で創生した.その結果,すくい面上の微細溝は溝幅や間隔によらず切削力を下げる効果があること,逃げ面の微細溝は,刃先に対する溝方向により逃げ面―仕上げ面の接触状態が大きく変化することが分かった.

7対のCu/Niマイクロ熱電対群を内蔵した切削工具を用いて,アルミニウム合金の外周旋削における切削開始から切削温度が準定常状態に至るまでの工具すくい面の温度場の過渡的変化について検討した工具すくい面の温度分布は,微細熱電対の高温接点の位置を変えた複数の微細熱電対群を内蔵した工具を用いて求めた.その結果,切削開始直後から被削材と接触する主切れ刃部から温度が上昇し,準定常状態に至るまでの過程を把握できた.

The serrated type of chip is formed by the occurrence of the localization of the plastic shear deformation, hi order to simulate the serrated type of chip formation, this study has considered Lemaitre's damage model. In Lemaitre model, there is only one parameter to control the damage rate. The damage rate will have a correlation with a value of the ductile fracture strain that is affected by both the stress triaxiality and Lode angle. Hence, this study considered the dependence of the stress triaxiality and Lode angle on the parameter. The numerical experiments were conducted by assuming three kinds of model for the parameter. A model that considers the effect of the reduction of the damage under high temperature and high compression as well as the effect of the stress triaxiality and Lode angle obtained appropriate chip formation.

切削中の工具-切りくず接触域の温度場を直接測定するために,工具表面に微細熱電対群を設置した超硬工具の開発を行っている.ここでは,放電加工で微細熱電対群の回路パターン溝を創成することを検討した.電極は,超音波微細溝加工法で使用したのと同様のサンドウィッチ工具である.試行錯誤により最適加工条件を探索した結果,電極と被加工物の間の加工液の状況が,創成する溝の品位に大きく影響することが分かった.

粘弾性材を二次元切削すると,せん断域で材料が自由面方向に大きく弾性変形し,これにより切りくずは工具すくい面上で大きく広がる.これらの変形は仕上げ面形状精度の悪化を招く.せん断域の変形を制御することは困難であるが,切りくずの変形は流出方向を制御することで可能であると考えられる.そこで,切りくず流出方向を制御する工具により,粘弾性材の被削性がどのように向上するかについて検討した結果を報告する.

<p>This study investigates the contributions of high-speed cutting and a high rake angle to the improvement of the cutting performance of natural rubber. Orthogonal cutting experiments were conducted at cutting speeds ranging from 1.0 m/s to 141.1 m/s. The rake angles examined were 0°, 20° and 50°. The following results were obtained from the experiments. The cutting ratio is almost 1.0 regardless of the cutting speed and rake angle. The cutting force rises rapidly as the cutting speed increases. High-speed cutting or a high rake angle eliminates tear defects on the machined surface and reduces chipping defects at the entry edge of the workpiece. An uncut portion, however, always remains at the exit edge. The cross-sectional shape of the machined surface becomes concave. Besides, the machined surface comes into broad contact with the clearance face. These degradations in the shape accuracy arise from the large elastic distortion that occurs in the shear zone. Increasing the cutting speed improves the flatness of the machined surface. Although an analysis of the cutting mechanism reveals that the apparent stiffness of the material in the shear zone is enhanced with increasing the cutting speed, a very high cutting speed worsens the shape accuracy because of the development of shock waves. Depending on the rake angle, there is a critical cutting speed that should not be exceeded to maximize the cutting performance of natural rubber.</p>

切削中の工具-切りくず接触域の温度分布を詳細に把握するため,工具すくい面上の刃先付近に7対の微細なCu-Ni熱電対を埋め込んだ微細熱電対群内蔵工具の開発を試みる.ここでは,熱電対回路パターンとなる溝群を超音波微細溝加工法で作成し,その溝群の中に,めっき法で熱電対素子を創成した.試作した熱電対の特性について検討した結果,めっき法で作成した熱電対の特性はバルク材で構成した熱電対と同等であることが分かった.

A microgrooving method by ultrasonic machining with a tool for lamination of thin hard-materials and thin soft-materials has been devised. The lamination tool is called the sandwich tool in this study. This paper describes the mechanism of microultrasonic grooving with the sandwich tool, and investigates the influences of ultrasonic machining parameters, such as grain size of abrasive particles, static machining load, or static normal stress, applied to the tool-workpiece contact region and the grooving time upon the characteristics of the microgrooves. The results show that the grooving efficiency depends on the grooving time and static normal stress. Finally, some applications are discussed.

Ultra high-speed cutting experiments of the pure lead were carried out using a high-speed impact cutting tester. Cutting speeds were up to two times faster than the plastic wave speed of the lead. The experimental results revealed that the shear angle increases monotonously as cutting speeds increase, and that the friction angle on the tool face rapidly increases when cutting speeds are faster than the plastic wave speed of the pure lead. The results also indicate that the shear stress on the shear plane calculated employing the simple shear plane theory decreases rapidly even though the normal stress on it increases rapidly. This paper discusses that this phenomenon characterizes an ultra high-speed cutting mechanism of pure lead.

A sandwich tool for fabricating many numbers of minute grooves at one ultrasonic-machining process has been devised. The width of the groove can be decreased if the thickness of a tool tip for ultrasonic machining decreases.This situation, however, causes the problem of decreasing of the stiffness of the tool for ultrasonic machining. If a tool is made of a soft material, the surface damage of the workpiece by ultrasonic impacts of the abrasives slurry is little because the soft material absorbs the energy of the ultrasonic vibration. Then the sandwich tool is made by laminating thin-hard materials and thin-soft materials alternately. Thin-soft materials are necessary to control the stiffness of the whole of the sandwich tool. The width of the groove depends on the thickness of the thin-hard material and the distance between grooves depends on the thickness of the thin-soft material. In this report, the mechanism of the micro-grooving with the sandwich tool is explained, and some results of the investigation concerning the influence of the ultrasonic machining condition upon the characteristics of the grooves are shown.

Machinability becomes one of major factors for designing high-performancestructural materials. In general, higher strength or higher toughness of a material poses some difficulties of machining. Some free-cutting additives are contained in a structural material to make machinability high. It is, however, difficult to determine how much they should be contained in designing a material. A FEM cutting simulation has high predictability. It can predict the cutting forces, the cutting temperature, the surface integrity and the tool wear, if the material properties of the workpiece and the tool and the cutting conditions are known. Then, this study aims to develop a material design system that utilizes a FEM cutting simulation. This paper shows some simu-lation results of cutting of inhomogeneous materials, and discusses the adaptability of material design of the FEM cutting simulation.

An impact cutting tester has been developed to investigate ultra high-speed cutting phenomena under various cutting environments. In the tester, a small projectile having a small cutting tool loaded into an acceleration tube is launched to a workpiece set in a chamber. The chip is captured in the projectile. After finishing cutting, the projectile goes forward in a deceleration tube; it is decelerated with a compressed gas; finally it stops in the tube. These tubes and the chamber are completely isolated with the atmosphere. The lengths of the acceleration and deceleration tube are 3m. Maximum pressure of the compressed gas is 1MPa. This report describes the properties of the tester developed and shows several experimental results under high speed and ultra high-speed cutting processes obtained with the tester.

Recent remarkable advancement of computer performances made possible a metal cutting simulation with finite element analysis. Nowadays, commercial 3D-FEA software specialized in machining processes, such as turning, milling and drilling, is available. This review focuses on a predictability of FEM cutting simulations. Detailed material properties, such as flow stress under high stain rates and high temperatures conditions, friction at tool-chip contact region, thermal conductivity and heat capacity, are indispensable to simulate a metal cutting process in detail. Flow stress characteristics proposed so far, a nonlinear friction property at the tool-chip contact region and equations to estimate tool wear and tool breakage are presented. A prediction of chip controllability with a FEA is shown. Next, a dynamic thermo elasto-plastic FEM cutting simulation is shown. Deformations and temperatures were solved explicitly in the FEA. A penalty force and a correction heat flux that can be adapted to a wide range of cutting condition were considered at the tool-chip contact region in the FEA. Finally, some results of the FEA under ultra high-speed cutting conditions that cutting speed exceeds the plastic wave speeds of a workpiece material are shown as one of examples indicating high predictability of the FEA.

An impact cutting tester was developed to clarify cutting phenomena under ultra high-speed cutting conditions where cutting speed exceeds speed of plastic wave of a workpiece material. The tester composed of three elements: a projectile launching and accelerating system, a cutting processing chamber and the projectile decelerating and collecting system. Pressures of the chamber can be controlled from the atmospheric pressure to the vacuum pressure so that influences of cutting environments on cutting phenomena can be investigated. The flow of the operation of the tester is as follows: a small projectile with built-in a small cutting tool is accelerated by a compressed air, the tool cuts a workpiece that fixed on a dynamometer in the chamber, the chip is captured in the projectile, the projectile is decelerated by a compressed air after finishing cutting process and stopped in the collecting system. This paper describes a tool with thin film thermocouples (TFTs) developed for monitoring cutting temperature in machining of aluminum alloy. TFTs were fabricated on the rake face of a sintered alumina tool insert using sputtering and photolithography technique. Calibration of the TFTs provided an empirical formulation of Seebeck coefficient of the TFTs. Cutting temperature was measured with TFTs at high cutting speeds. It is shown that the DLC-coated tool with TFTs can be used to identify the highest cutting speed permissible in high speed cutting.

High levels of hydrostatic stress are generated in the yield shear zone due to the plastic shock waves when cutting speed exceeds the plastic wave speed of a workpiece corresponding to the plastic strain at the shear zone. Since the high levels of hydrostatic stress affect the yield strength, it seems that the assumption using the von Mises yield criterion that does not depend on the hydrostatic stress is insufficient when the phenomena of an ultra high-speed cutting are predicted by FEM in detail. Thus the Drucker-Prager yield criterion that depends on the hydrostatic stress was introduced into the FEM cutting simulator, and the FEM cutting simulations were carried out. The differences of the results obtained by using the von Mises yield criterion and that by using the Drucker-Prager yield criterion were investigated. This report shows that even if cutting speed does not exceed the plastic wave speed of the workpiece the high levels hydrostatic stress are generated at the cutting edge because the effective stress increases with the hydrostatic stress and because this phenomenon gives birth to the plastic shock waves when the Drucker-Prager yield criterion is assumed.

When grooving a bar of carbon steel with coated carbides at high cutting speeds of 4 and 5 m/s, the corner wear and flank wear in MQL cutting were improved drastically as compared with dry and wet cutting. They decreased with increasing pressure of the compressed air even if the oil was supplied at a constant rate of 7 ml/h. In addition to the ordinary blow of the oil mist, the controlled blow for changing the blowing direction of oil mist through prolonged pipes along the flank face was applied to high efficiency grooving with a cutting cross section of 1.275mm^2. When the flow rate is the same, the controlled blow of oil mist reduced both the corner wear and flank wear of cemented carbides effectively.

In MQL finish–turning of a nickel base superalloy, Inconel 718, with a PVD coated carbide tool with a superlattice coating of TiN/AlN at a cutting speed of 1.5m/s, we examined the supply method of oil–mist to the cutting point for extension of tool life. From experimental result, it is important that blowing point is set as near position from the cutting edge as possible. In the case that oil–mist is blown from the position from the cutting point to 1.6mm, cutting performance of MQL cutting about tool life is maintainable despite a low amount of oil supply of 0.2ml/h.

A finite element analysis of end milling a nickel-base superalloy Inconel718 is presented for aiming at understanding its cutting performances, and improving cutting conditions, cutting efficiency and machined surface integrity. A formulation coupled with radial return method for thermo-elastic plastic finite element method, penalty methods, mass scaling, subcycling gave chip formation and cutting processes of Inconel718. Calculated and experimental results end milling Inconel718 with a cemented carbide tool agreed well in cutting forces and shapes of chip. From calculated results of end milling Inconel718, it was found that larger helix angle reduces cutting temperature on the rake face.

The effect of cutting fluids on the brittle-ductile transition in micro ball end milling is investigated as a basic study for efficient fabrication of micro structure of brittle materials. Because material removal process with a ball end mill varies widely with tool tilt angles, the effect of tool tilt angles on the transition is also examined. The workpiece is borosilicate glass. As a result, it is found that the critical depth of cut, at which the brittle-ductile transition occurs, increases with the tool tilt angle if the angle causes down milling. It is also found that cutting fluids have a significant but sophisticated effect on the transition.

The in-process measurement method of the temperature distribution on the tool rake face including tool-chip contact area is established. The micro regions temperatures of the tool rake face are measured simultaneously by the Nickel and Nickel(80wt%)-Chromium(20wt%) thin film thermocouples(TFTs). Three types of the tool inserts with built-in TFTs were developed and the cutting temperature experiment was carried out. In this paper, the principle of the measurement and the calibration methods are shown. The sensitivity and response of the TFTs are investigated and the comparison between experimental results and the results of the numerical simulation are discussed.

New type of intelligent cutting tool with built-in thin film thermocouples (TFTs) was proposed. This cutting tool has many minute temperature sensors to measure the temperature distribution on the tool rake face directly. In this study, three types of cutting tools with built-in TFTs were developed. TFTs composed of Nickel and Nickel-Chrome thin films were fabricated on the rake face of the Alumina cutting insert by DC magnetron sputtering. Then Hafnium oxide film was deposited on the TFTs to insulate electrically. Finally Titanium nitride film was coated to endure cutting situation. Appropriate temperature distributions on the tool rake face including tool-chip contact area were measured by the cutting temperature experiments.

A very small depth of cut has achieved the crack-free removal of brittle materials, known as ductile mode machining. Because a ball end mill has complex shape of cutting edge, cutting situations vary widely according to the change of tool-workpiece interference region. It hasn't been, clarified how the change of cutting situations of a ball end mill affects brittle-ductile transition. This report investigates inclination and tilt of a micro ball end mill affects to the brittle-ductile transition in machining of the borosilicate glass. As a result, it is found that inclination and tilt of a micro ball end mill have a significant effect on the brittle-ductile transition. Deep depth of cut with good finished surface by ductile mode cutting is obtained using a ball end mill vertically to the workpiece surface at a tool feed rate 0.078mm/s.

A dynamic explicit thermo-elastic plastic FEM simulation is established in order to clarify ultra high-speed metal cutting mechanism in detail. Geometrical and thermal penalty methods are applied to the chip-tool contact problems. The node separation technique is used for the chip generation. When cutting speed exceeds the speeds of plastic waves, the shock waves are developed ahead but close to the rake face. Especially when the cutting speed is much higher than the speeds of plastic waves, the shock waves can be seen clearly. Since the shock waves induce the high levels of hydrostatic stress, the cutting force increases rapidly with cutting speed, resulting in very high levels of normal stress on the rake face though the shear angle rises up to 40 degrees.

A finite element modeling of machining of a nickel-base superalloy is presented for aiming at understanding its cutting performances and improving cutting conditions, cutting efficiency and machined surface integrity. A formulation with a dynamic explicit thermo-elastic plastic finite element method, penalty methods dealing with mechanical and thermal boundary conditions on the tool-chip contact area, and mass scaling for efficient calculation gave chip formation and cutting processes of Inconel X750 under a wide range of cutting conditions. Calculated and experimental results agreed well in cutting forces, shear angle, tool-chip contact length and stress distribution on the rake face. It was found that the rake angle had a great influence on the predicted thickness of affected layer for constant undeformed chip thickness while the cutting speed had a little. The instantaneous ratio of heat into the tool to the energy consumption due to friction on the rake face was calculated. At the beginning of cutting the ratio was greater than 100%, then decreased to 100% and less. From the results it was suggested that for better interrupted cutting with good tool cooling, cutting length per tooth may be taken as one at the ratio of 100%.

The monitoring of cutting states is indispensable for reliable and trouble-free machining. The input pattern used for the ART2 was an array of normalized wavelet coefficients of feed force. The outputs of ART2 were four or five categorized tool wear levels : the incipient stage, intermediate stage, final stage and hazardous stage in the case of four categories. For two apparently different series of the force data obtained under the same cutting conditions, which are often seen in experiment, the ART2 neural network showed quite similar classification of tool wear levels from the beginning to the end of cutting. Further study proved that this monitoring system worked well for different cutting speeds V=5-7 m/s or different feed rates &fonf;=0.10-0.20 mm/rev.

These days, MQL is widely applied to cutting processes. In order to obtain better cutting results, the flow of mist of cutting oil and air was analyzed by FEM. The pressure measured on the flank face without supplying oil under given cutting speed was in good agreement with calculated pressure. This verified the verified the validity of FEM model. Through the analysis, the influences of the position of mist supply, cutting speed and the initial velocity of mist on the mist flow under the tool clearance face was made clear.

From environmental problem, it is widely required not to use cutting oil containing chlorine additives in metal cutting. The MQL processing method, which supplies very small quantity vegetable oil with compressed air, attracts attentions. In the MQL machining, since cutting oil becomes mist, in order for the lubricous effect of cutting oil to make it fully generate, it is necessary to optimize the supply method so that oil mist may concentrate near the cutting edge to act an lubricant effectively. Then, the flow field of oil-mist near the tool flank in MQL machining is analyzed using a general-purpose analysis code ANSYS/FLOTRAN, and the influences of the supply method and air speed on the amount of oil mist supplied near the cutting edge are investigated.

Cooling by air, water and mist in end milling is estimated by analyzing cutting temperature during end milling processes. Heat transfer by natural convection of air and water, forced convection of air and water, nucleate boiling and droplet evaporation are assumed on the surfaces of an end mill according to the cooling methods used. The effects of cutting speed, feed rate and coolant (air) velocity on the temperature are also investigated. The temperature change according to cooling methods is acceptable. This proves that the models of cooling are appropriately applied to the analysis.

In the present work, an FE simulation method for analyzing the machining of difficult-to-cut materials is presented. The penalty associated with the tool-chip contact and the influence of mass scaling on the cutting processes solved by a dynamic explicit method are discussed in detail. The analysis shows that mass scaling up to 10^3 may be used in the cutting simulation to increase computational efficiency. Then the method is applied to the cutting of Inconel X-750. The temperature calculated for Inconel X-750 is much higher than that for a mild steel.

This paper discusses a new concept of the rapid manufacturing system that produces steel products automatically from CAD data. This paper proposes a sheet steel laminating method as one of typical rapid manufacturing systems, and develops a prototype machine of the method. A steel sheet coated with U-alloy is also developed as a special material for the machine, which enables us to solder steels by a hot press easily. This prototype machine is examined by manufacturing some machinery elements. This paper discusses performances and problems of the rapid manufacturing system, and possibility of sheet steel laminating method.

A new milling head, which is able to control both cutting force and its locus, is proposed. The head has two helical milling cutters, which rotate in opposite wise through a pair of gears. Since both up and down cuts are carried on by each cutter at the same time, the sum of both cutting forces results in decreasing the resultant cutting force acting on the head and in changing the force vector locus. The force features by the head under selected cutting condition are numerically simulated through the cutting performance of single helical milling cutter with the energy approach method using two dimensional cutting data and experimentally discussed. The force and its locus can be controlled by the ratio of the up/down radial depth of cut and cutting edge phase.

Chip breaking processes of the grooved rake face tools are simulated to predict the chip breakability and forces change at the chip breaker edge in detail. This simulation is focused on the deformed chip and is carried out by elastic plastic finite element method with non-steady state heat conduction analysis. The initial model is made using the results of the steady state metal cutting analysis by thermo-elastic plastic finite element method with iterative convergence method. It is assumed that cracks develop on the chip surface when the maximum principal stress criterion or the maximum shear stress criterion are satisfied. These cracks propagate in the direction of the minimum principal stress for the former case or in the direction of the maximum shear rate for the latter case. The crack propagation is considered as node separation. The broken chip shapes simulated are in good agreement with those experimentally obtained. There is very good correlation between the simulated and measured cutting force changes. It is found that the breakability can be changed dramatically by rather changing the tool geometry than changing the other cutting conditions.

In order to predict the cutting performance of grooved rake face tools quantitatively, the orthogonal and steady-state metal cutting processes are analyzed by a finite element method. The finite element method specially developed in this study can be applied to the tools having various kinds of rake face geometry. It is made clear analytically that when the grooved tools are used, the shear angle increases and the cutting temperature and cutting forces decrease because the tool-chip contact is restricted to a small area. The chip curl radius obtained by the analysis decreases with an increase in the depth of cut. The analytical results obtained above are in good agreement with experimental results. It is also made clear analytically that the chip curl radius decreases with an increases in the height of the back wall while the cutting forces seem to be independent of the back wall height.
